Federal Eco Foam is excited to announce new upgrades to its bonding line that will significantly enhance our overall rebond foam block and sheet production capacity. The upgrades include new shredder and grinder granulator machinery.

How Rebond Foam is Made on the Bonding Line

Bonding is the “heart” of Federal Eco Foam’s production where rebond foam blocks are created with a proprietary recipe of polyurethane and latex foam trim, binding chemicals, additives, steam and pressure. Federal Eco Foam manufactures rebond foam in multiple densities, tailor made recipes and colors to meet the unique requirements of each customer.

Shredding polyurethane and latex trim foam

Shredding is the first stage of the bonding line. Shredding equipment tears irregular, large pieces of polyurethane and latex trim foam into smaller pieces, preparing the foam for its next treatment: the grinding process.

Shredding requires significant force and energy to rip the trim foam apart, and the new shredder is more powerful and energy efficient, allowing this process to run 24 hours a day, resulting in a higher output.

Grinding the polyurethane and latex trim foam into homogenous flakes

Federal Eco Foam's new grinder

Federal Eco Foam’s bonding line features three grinding machines, one of which the company recently replaced, that granulate the shredded foam pieces into more refined and homogeneous flakes. These foam flakes are the raw material used in the mold to produce rebond foam.

Weighing & mixing of polyurethane and latex trim foam flakes for molding

After grinding, the flakes are precisely weighed for attaining the precise required density of the blocks. The mixing process then follows, incorporating the binder, colorants, and other additives. Once the mold has reached the correct capacity of flakes, we use a combination of steam and pressure to create our rebond foam blocks.

Drying & curing of the rebond foam blocks

When the blocks come out of the mold, they are not yet ready for use but first need to dry and cure before being shipped or further processed. Federal Eco Foam has a new dedicated drying facility, a conditioned warehouse where they can further undergo this drying and curing process as long as required.

What these Rebond Foam Equipment Investments Mean for Federal Eco Foam & its Customers

Enhanced capacity for rebond foam manufacturing

To continue to meet customer requirements for high-performance rebond foam and new market applications, the equipment must be high performing and efficient. By investing in the new shredder and grinders, Federal Eco Foam increases its capacity at the early stage of its bonding process, optimizes consistency in product quality and continues to keep employees safe by operating modern technology. Enhanced capacity translates to higher throughput and an improved ability to meet the volume, increasing quality demands and delivery dates needs of our customer base.

Better, energy-efficient rebond foam production

With the latest manufacturing technology, Federal Eco Foam reduces its carbon footprint with more energy-efficient production. This is significant as we and our customers must comply with new regulations that require measurement and reduction of scope 1, 2 and 3 emissions. These investments are the next step forward in fulfilling our mission in sustainability and providing for the demanding new applications of our customers today and in the future.

Preparing for future investments in the bonding line

The improvements to the front end of the bonding line set up additional investments farther downstream. Federal Eco Foam has explored and lined up investments for the next phases of production too, including a new mold, vertical cutting machines, slitters and contour machines. But it all begins with the granulation process which justifies these investments to be executed first. Our strategic, big-picture approach displays our commitment to the future of rebond foam and doing things the right way to maintain our leading quality.

Investing in the Future of Rebond Foam

Federal Eco Foam’s latest investments in bonding and converting underscore our commitment to innovation, sustainability, and meeting the growing needs of our customers, both in bigger volumes and quality improvement. We remain at the forefront of the demand for sustainable materials, ensuring that our rebond foam solutions evolve to support diverse industries while adapting our manufacturing to be more sustainable, safer and eco-friendly.

These upgrades position us to deliver rebond foam products with improved consistency, energy efficiency and reliability. They are just the beginning of our long-term strategy to enhance our operations and continue providing high-performance, sustainable rebond foam solutions for years to come.
